Hello everyone. I've gained a lot of help from here over the years for my mothers old K4 and I thank you.
I'm now taking out of service, a large Columbia L-22 with 4 zones, 2 zones are off and drained.
I'm installing an old 520, what size should I plumb the 2 returns? I currently have 1 zone 3/4" and 1 zone 1-1/4", there is a slim chance I may add more zones.
What do you recommend for the supply, should I use a single air scoop and 1 flow check? What size?

i used 1.25" on mine. it's set up for multiple zones.

I was planning on using 2" for supply and returns but Marks Plumbing told me the manual is wrong and not to use both returns. I think he said to use 1-1/4" supply and returns and a 1" bypass. Is this large enough for my zones? Does this make sense? I didn't tell him about the 2 unused zones.

To do it right you need to know the flow requirements of your zones, but 1 1/4" works well for most installations. 1" bypass should work fine as well. A flow check on each zone is best, You don't have to use both returns, but it makes for a better job if you do. If you do use both returns, you can come out of the boiler with 1" and go into a 1"x1"x11/4" tee.

What type of radiation do you have on that zone with the 11/4" piping?

I have baseboard and radiators on that, it's a monoflow loop.
