Thanks to Isayre for great explanation. The unit is now functioning well because of all your help. Rob.R - I do heat my DHW with a heat exchanger I made (see pic) . It is 1 1/2"copper with a 3/4" copper line run inside it. It is looped in a old 55 gl. water heater. Provides hot water during heating season.

I really like that simple heat exchanger. Can that be fabbed up with off the shelf stock components, or are there custom fittings involved?
Does an aquastat start a circulator for boiler side water, or does it circulate continuously?

Larry, you can sweat one together with standard fittings. You can also buy o e from most outdoor wood boiler supply companies - the unit is called a sidearm.

Thanks Rob! The more I'm looking at it, the more I believe that boiler water must be circulating through it continuously in order for it to be effective.

The fittings on the ends are 1 1/2" X 3/4" take offs. I used dremel sanding drum to takeoff stop inside & then slid 3/4" pipe up thru center, then soldered. Bought these from Rex Pipe in Mansfield, Oh. They have locations in NE Ohio. Can lookup on Web. I ran my return water out of heat exchanger over to this exchanger, then back to boiler. Water is normally 160 deg.into it. Only runs when house calls for heat. You have got 1"of 160 deg. water 5' tall surrounding a 3/4" line. Heats water over 130 deg. Now, it is not fast but it's just my wife & I so it works very well for us. We were without power (ice storm) for 6 days years ago and Daughters family of 4 had to stay with us. Using generator for power we had managed warm water the whole time.
