Thank you. Old houses are a pain to cut and hide ducts in walls.
I thought this may help others who arent sure how to install the plenum or run cold air return

Looks nice, do not want to be the bearer of bad news but that 6 inch flex will not move anywhere near the cfm that fan moves six inch flex will move around 100 cfm isn't the koker fan more like 1200cfm

Eric, to be honest, im not positive. I noticed the intake holes for the squirrel cage blower is only 6" so thats what I ran. It has been working excellent. The cold air return vents have a draw on them like a dyson vacuum.

So, do you guys think when I change it to ridgid duct for the return to run 7" or 8"?? Would me keeping it 6" burn up my blower motor?
According to 1200cfm blower, id need like 18" duct work!
Thoughts?

The holes being six Inch on the fan are OK as the restriction right at that point is minimum you are right on the 18 inch although if the run is very short you could get away with 16inch you could also use 4 10inch, possibly three if short where are you pulling your return from do you have pics of that what size? Your system is probably working but potentially you could use less coal if there was more air moving across the heat exchanger versus letting it go up the chimney

Good point with heat going out chimney.
If I use that 16" duct for return ill have to throw the coal into the hopper dather than dump it.
What an odd setup for hooking up a return.
I have that 6" flex running into a 16x16 galvanized box which branches to two 6x10 register vents.
My big question would be if I do 10" cold air duct, would that put strain on my blower motor causing it to prematurely fail?

The registers and the 16" box to the 2 registers is right above hopper which is approx 6 ft above basement floor.
Ill take the runs straight up for less bends.

Hang on before you change anything let's see the pics two registers of 6x10 will only flow about 400 cfm between the both of them. Since they are real close to the unit maybe you are getting 600, but nowhere near what you should be.
Rereading your one post it said they suck like a dyson, that is telling me the return is starved for air. So your supply would also be lacking.
Glad it is working well, like I said before possibly you could lower your coal consumpotion with proper airflow. Not even sure what you are currently using.

Well, the return was dismantled. I will stick with my day job and not play hvac tech. After going to my hvac supply house to get huge ducts it became clear that you were correct. Even with 16" ridgid ducts, I will be constricting the system because of the registers/vents I was attaching to.
I would need a massive obtrusive register and to be honest id rather just just use the filters as is then cut a massive crater in mu house.

At least my heating ducts I ran still do very well despite the cold air return drawing basement air.
